Crane travel wheels carry the bridge, trolley or gantry while transferring vertical and horizontal forces to the rail. Replacing a worn wheel without identifying the cause often produces the same failure again. 1. Common Crane Wheel Wear Patterns
Flange wear is one of the clearest warning signs. Polishing, thinning or sharp wear on one flange usually means the wheel is repeatedly contacting the side of the rail. Wear on opposite flanges at different ends of the crane may indicate that the bridge is skewing as it travels.
The tread should also be checked for pitting, spalling, flat spots, cracks and uneven diameter. Flat spots can create impact loads and vibration, while different wheel diameters can make one side of the crane travel farther than the other during each rotation.
2. Why Rail Alignment Matters
A crane should track along its runway with minimal skew and without binding. Misaligned rails can force wheel flanges against the rail head, increasing friction and placing additional load on bearings, axles, couplings and end-truck structures.
Possible causes include incorrect runway span, variations in rail elevation, poor straightness, loose rail clips, worn pads, damaged joints or movement of the supporting structure. The crane itself should also be checked for squareness and correct wheel alignment.

5. Check the Rail and Crane Geometry
Wheel replacement should not be used to compensate for an incorrect runway. Rail span, straightness, elevation and rail-to-rail height should be checked against the crane design and applicable tolerances. Rail joints should be smooth, and clips and pads should be secure and in serviceable condition.
The end trucks should be parallel, the bridge should be square and wheel axes should have the required relationship to the rail. On cranes with separate travel drives, motors, brakes, gearboxes and wheel diameters should allow both sides to travel together.

7. Material and Heat Treatment
Forged carbon or alloy steel wheels are commonly used for overhead cranes, gantry cranes and industrial transfer equipment. Material selection depends on wheel load, rail material, travel speed, operating duty and environmental conditions.
The tread requires sufficient wear resistance, while the wheel core and flange must retain suitable toughness. Hardness should not be selected in isolation. An engineering review should consider the wheel and rail as a contact pair to reduce brittle damage and excessive rail wear.
8. Maintenance Practices That Extend Wheel Life
Keep rails clean and inspect joints, clips and pads at planned intervals. Lubricate wheel bearings according to the manufacturer, but do not apply lubricant to the wheel tread or rail unless the crane design specifically requires it.
Investigate unusual noise and flange contact early. Check that travel brakes release evenly and that drive components on both sides operate correctly. After wheel replacement or rail work, verify tracking under controlled conditions before returning the crane to full production.
